What Changed After the Initial Review
A grounded look at the adjustments that came out of our first field assessment of high-visibility gear, and why the follow-up mattered more than the original pass.

When we first reviewed a batch of hi-vis vests and FR coveralls for a warehouse crew in Durban, the results looked solid on paper. Reflective tape placement met the SANS 1397 minimums, fabric weights were within spec, and the samples passed the basic tear tests we ran in-house. But a checklist pass only tells you so much. The real findings came three weeks later, after the gear had been worn through night shifts, washed a dozen times, and dragged across concrete floors.
The Tape Was the First Thing to Go
The most obvious change appeared on the vests that went through industrial laundering. Two of the five samples showed reflective tape lifting at the edges, especially along the shoulder seams where the material flexes during stacking and lifting. It was not a failure you would catch in a fresh-out-of-the-box inspection. The adhesive simply gave up after repeated heat cycles. We swapped those units for vests with sewn-in reflective trim, which added about 15 minutes to the production cost but removed the peeling issue entirely.
Fit Adjustments for the Night Crew
The second round of feedback came from the crew themselves. Several workers on the night shift said the standard hi-vis vest sat too loose over their base layers, which meant the reflective strips twisted out of view when they bent forward. We tested a shorter side-split version with adjustable side straps, and the difference was immediate. The vest stayed flat against the torso, and the reflective bands remained visible from the front and sides during pallet handling. It sounds like a small detail, but for someone working near forklift traffic, that visibility window is the whole point.
What We Kept and What We Dropped
Not every change was a fix. The original review flagged a heavier 300gsm fabric for the coveralls, but the crew rejected it during the follow-up because it trapped heat in the unventilated sections of the warehouse. We went back to a 240gsm cotton-poly blend with mesh-lined vents under the arms. The lighter fabric still passed the arc flash rating we needed, and the comfort improvement meant the crew actually kept the coveralls on through the full shift.
The lesson from this pass is straightforward: a review that stops at the spec sheet misses the part where gear meets real work. The follow-up gave us a chance to correct course before we placed a larger order, and it changed our procurement checklist for the next quarter.
